Computer technology is often used
during the design of modern engines.When designing the Series 2000engines, our engineers usedcomputer analysis, including the CraySupercomputer, to evaluate anddesign all elements of the engine.
This “3-D solid modeling” techniqueallowed the rapid development of areliable, high output, compact andeasy to service engine. An enginedesigned from the beginning as ahigh output engine.
By considering every detail, thisdesign technique also refines the
manufacturing and assembly process,improving both quality and reliability.
High Performance
There is a difference between highhorsepower and high performance.Ordinary engines achieve high horse-power by increasing the engine’s rateof fuel usage and adding largerturbochargers for increased airflow.Ordinary engines often suffer fromexcessive smoke, poor cold weatherstarting and lackluster performance atlow and medium speeds. Reliability isfrequently compromised. The Series2000 engines, benefiting from theirtruly clean sheet design, overcomethese common problems with anumber of logical solutions:
■ Ordinary engines usecylinder heads with oneintake and one exhaustvalve. The Series 2000
uses 4 valves percylinder,for maxi-mum performance.
■ Ordinary engines usechrome faced pistonrings. The Series 2000uses the mostdurable ring materialavailable, ceramicchrome.The use of such a ruggedmaterial means longlife before overhaul.
■ Ordinary engines directan oil spray on theunderside of the piston tocarry away the heatgenerated at high powerlevels. The Series 2000features cast-in-channels in thepistons throughwhich high pressureoil is accuratelydirected, ensuringproper cooling andsignificantlyreducedpiston ring temper-
atures.The result islong ring life.

Are there innovations that furtherseparate the Series 2000 enginesfrom ordinary engines? Again, thereare many.
The Series 2000Engine Features
Two main oil galleries in the block formaximum piston cooling and bearinglubrication under all conditions.
The block is a one-piece design toeliminate leaks. The block is madefrom super strong GG copper chromealloy for maximum strength andrigidity at all power levels for longbearing and piston ring life.
The cylinder bores feature tangential
flow to direct coolant flow around thehottest part of the cylinder for longpiston ring life.
The crankshaft mains are inductionhardened to a maximum depth of4.5mm for extreme durability (typicalcrankshafts are hardened to 1.5mm).
Bolt-on counterweights allow forcomplete static and dynamicbalancing throughout the RPM range.Bearing loads are uniform for long life.
Cylinder liners feature 10.5mm wallthickness for long life and resistanceto cavitation.
Liners are plateau honed to providea smooth, low friction surfacecombined with excellent oil retentioncharacteristics. The result is low oilconsumption and long ring life even athigh load.
The connecting rod/piston bushingare of a trapezoidal design formaximum bearing area.
The top piston ring is located18mm below the piston crown, awayfrom the maximum heat ofcombustion for long life.
These rings, combined with thenon hardened cylinder liner surface,provide exceptional life.
The Rings Are AlsoPressure Balanced
Cylinder pressure, during thecompression and power strokes,forces the ring against the cylinderwall for proper sealing. Traditionalstraight face or barrel faced ringshave higher surface areas behind thering than on the ring face.
This “unbalanced surface area”results in significant pressure, forcingthe ring against the cylinder wall.This high differential increasesfriction, which in turn increases wearand fuel consumption.
The Series 2000 engines featurepressure balanced rings. The surfacearea of the face of the ring isbalanced with the surface areabehind the ring. The result is moremoderate force against the cylinderwall for long life and improved fuel
consumption.
And What Is Beyond The Details?
Hydraulically Expanded Front AndRear Crankshaft Hubs On 8VFront, 12V &16V Models
Ordinary engines typically rely on anumber of closely spaced bolts toattach power take off flanges and theflywheel to the crankshaft. This type of
joint is susceptible to mechanical andtorsional fatigue.
The Series 2000 eliminates thisproblem. The front and rear hubs areexpanded hydraulically, up to 40,000psi and shrunk-fit to the crankshaft.The resulting joint is 5X for crankstrength as strong as the crankshaftitself. The flywheel, or front PTO, cannow be attached using a large
number of bolts, over a largediameter.
Smoke Control
Smoke is often unavoidable withordinary engines. Either black smokeoccurs at full load or white smokeoccurs at start up, sometimes both.
Smoke is unacceptable in today’sworld. Smoke means wasted fuel.Builders of ordinary engines are always searching for one solution.The Series 2000 engines offer many.
During cold start-up, the electronicfuel injection system uses two smokereduction techniques:
1. Injection timing is automatically
adjusted to suit the conditions.2. The engine idles on only half
the cylinders when cold. Thistechnique places enough loadon those cylinders to ensurerapid warm up.Once warm, theother cylinders are automati-cally added, without fuelwasting smoke.

Extreme Operating Conditions
Simple and rugged componentsare key to withstanding the rigors of
severe heat, dust, cold and rain foundin the off-highway environment. Onestandard cooling or air system can’tprovide optimal performance underthese wide ranging conditions. A “nocompromise” approach was used onthe Series 2000 to assure the highestperformance along with long trouble-free life design. The exhaust manifoldillustrates just that. The Series 2000engines use “tuned pulse” manifoldsto take advantage of the engines firingorder to further enhance turbochargerperformance.
Turbocharged Power
All Series 2000 models feature twinturbos mounted above the flywheel onthe left and right banks, with a chargeair cooler fitted centrally betweenthem. Easy maintenance access isassured and turbo boost is quicklyand efficiently directed through thecharge air cooler.
Charge Air Cooling
The charge air cooler’s purpose isto remove heat generated as theturbocharger compresses theincoming air. Cooler, denser airimproves fuel efficiency, increasespower and helps reduce emissions.Once again, the Series 2000demonstrates a tailored approach incharge air cooling design, reflecting
both engine and applicationrequirements. The Series 2000features Separate Circuit ChargeCooling (SCCC). Here a dedicatedsystem, with separate water pumpand radiator, provides coolant flowthrough the charge air cooler. TheSCCC system, without the burden ofcooling the engine, can optimally coolthe incoming air and achieve thehighest performance levels possible.

Managing Combustion Air
When developing a high performanceengine, managing intake air and
exhaust flow is one of the mostimportant factors.
“Managing airflow” requires moresophistication than simply adding highoutput turbochargers or intercoolers.Managing airflow actually begins withthe design of the cylinder head.
Ordinary engines normally requirehigh air “swirl” within the cylinder toensure proper mixing of air and fuel.Swirl is created by intake passageswhich “twist” the flow of air as it entersthe cylinder. However, this techniquerestricts maximum airflow through the
cylinder, limiting performance. TheSeries 2000 is not handicapped by theneed for high “swirl.” It achieves theproper mixing of fuel and air by usingspecially developed intake portgeometry, an innovative injector tipwith two rows of holes and injectionpressures of more than 25,000 psi(1724 bar). This low “swirl” design,together with four valves per cylinder,results in a free flowing cylinder head,maximum airflow and maximum fueleconomy.
Cooler Intake AirThe intake ports are also very shortwhich avoids reheating the incomingcharge air (the cool incoming air isnot exposed to long hotmetal passageways). Thiscooler intake air providesmore power and reducesstress on cylindercomponents. Exhaustpassages are also short toavoid losing heat into theexhaust passages in thehead. Maximum exhaust
heat is retained for maximumturbochargerperformance andmaximum output.

Series 2000 engine horsepower is
guaranteed within a tolerance band ofminus 0% and plus 2%. Eachelectronic unit pump is individuallycalibrated and provides input to DDECfor optimal performance. With theSeries 2000 engines you receive allthe power you pay for. A detail thatmakes a difference.
Electronic engine controls alsopermit technicians to use satellitetelemetry to provide troubleshootingsupport and are supported by theworld’s most experienced EngineService network.

This engine was run on thedynamometer at full RPM, full load and fullpower for 1400 hours.
This unretouched photo, using drydynoroom exhaust manifolds, speaks forthe severity of the test. The result? Had itnot been for dissecting these cylinderliners, pistons and rings for examination,they could have easily been reused tocontinue the test.
